A single-layer PE pouch will underperform a well-engineered laminate – this is a place where “flexible” isn’t automatically cheaper if you need real barrier protection.

Rigid packaging is generally filled on well-established, high-speed lines for liquids and solids, and the packaging itself controls its shape through the process. Flexible packaging filling (form-fill-seal or pre-made pouch filling) can also run at high speed, but pouch handling introduces more variables – seal integrity, film tension, and bag orientation – that require tighter process control.
7. Sustainability profile
This one is genuinely product-dependent rather than a clean win for either side. Flexible packaging’s lower material weight and shipping efficiency reduce its carbon footprint per unit shipped, but multi-layer laminates historically have been harder to recycle through standard municipal streams – though mono-material flexible structures are closing this gap. Rigid materials like glass and PET have well-established recycling infrastructure but a heavier carbon and transport footprint. If recyclability through existing infrastructure is your primary sustainability metric, rigid may win; if total lifecycle footprint (including transport) is your metric, flexible often wins.

Match the barrier need to the material, not the format. A high-fat snack needs oxygen barrier more than crush resistance; a delicate baked good needs the opposite.
- What does your distribution path look like?
Long-haul or export shipments Favor the freight efficiency of flexible formats. Short, retail-direct routes with heavy in-store handling may tolerate rigid formats better.
- What’s your target retail price point and margin?
Flexible packaging’s material savings often support tighter margins or lower shelf prices – relevant for categories with intense private-label competition.
- What convenience features does your customer actually use?
Resealability and portion control drive repeat purchase in snacking and pantry categories. If your product isn’t consumed over multiple sittings, this benefit matters less.
- What’s your existing filling equipment, and what’s the cost to change it?
Switching from rigid to flexible (or vice versa) usually means new capital equipment, not just new packaging. Factor this into any ROI calculation – it’s often the deciding constraint more than the packaging cost itself.
